In-situ Automated Fiber Placement of Thermoplastic Composite Aerospace Structures

After decades of development we have finally reached a tipping point for the widespread adoption of thermoplastic composites for aerospace primary structures. The issue is no longer if it is possible but what is the best way to meet high rate throughput requirements for the next generation of commercial aviation airframes.
In-situ consolidation (ISC) with automated fiber placement (AFP) of thermoplastic composites (TPC) is a fully automated solution and a true additive manufacturing process. The ability to cobond thermoplastic skins and stiffeners in one step with ISC eliminates the need for secondary operations traditionally required such as fasteners and adhesives. Automated Dynamics (now part of Trelleborg Group) has manufactured cobonded TPC parts with ISC for more than 30 years. Recent developments in laser heating, prepreg tapes, equipment, and process control
have demonstrated the viability of this technology for aerospace applications. The next challenge is achieving still higher throughput consistent with high rate commercial aviation rates in one step.
This paper reviews global efforts to advance the state of ISC, highlights the authors’ work, and outlines future work.
