A sandwich design based on continuous fiber-reinforced plastics (FRP) in the face sheets and a structured honeycomb core is a promising lightweight construction structure. However the production of sandwich components is currently associated with long cycle times for component production and very high production costs. Due to those facts, this lightweight technology is mainly used for high-performance applications in high price sectors like aerospace or racing industry.
In a joint project, ThermHex Waben GmbH and Fraunhofer IMWS are working on the mass production of fully thermoplastic sandwich panels and their processing by hybrid injection molding technology. An innovative semi-finished product, named Organosandwich was developed. It consists of a thermoplastic honeycomb core and continuous fiber reinforced face sheets with a thermoplastic matrix. The sandwich material is continuously produced as panel material, whereby the folded thermoplastic honeycomb core is directly bonded to the thermoplastic fiber-reinforced face sheets in the patented ThermHex process. Due to their thermoplastic matrix, the Organosandwich semi-finished products subsequently offer the possibility of being processed into complex sandwich components by hybrid injection molding. Now the novel technology for the processing of thermoplastic fiber composites (TPC) offers the key to establish such sandwich constructions in industries which require a mass production capability, like automotive applications.
